A structural bracket looks simple on the print and rarely is. The part carries load, so the designer has already removed everything that does not carry it: weight-reduction pockets leave thin floors and thin webs that flex under cutting pressure and relax again once the vise opens, and residual stress in the billet moves the part as material comes off. Mounting holes, bosses and mating faces are toleranced to each other rather than to a convenient edge, so every time the part is re-fixtured the datum shift is added to the stackup — three setups can quietly consume the whole positional budget before a single feature is cut wrong. Compound-angle faces, hard-to-reach undercuts and tight fillet radii force small tools deep into pockets, and in titanium or 7075 the finish requirement usually rules out the aggressive approach.

We machine brackets on the 5-axis trunnions so as many features as possible come off a single datum in one setup: fewer setups means the stackup collapses to the machine's own accuracy instead of accumulating across fixtures. Roughing is staged to release stress before finish geometry exists, with stress relief scheduled between operations when wall thickness and flatness callouts warrant it, and thin floors are finished with climb passes at light radial engagement so pressure does not push the wall. Workholding supports the part rather than clamping it into shape — zero-point fixtures, soft jaws and cut-away supports machined to the part. Verification runs on the ZEISS ACCURA against print datums for true position, flatness and profile, with AS9102 first-article reporting, full material traceability and outside processing such as anodize, chem film, plating and NDT managed through our approved vendor base.

How do you control tolerance stackups on brackets?

We machine as many related features as possible from one datum in a single 5-axis setup, so positional error is limited to machine accuracy rather than accumulating across fixtures. Milled features hold a standard ±.001″, with critical features to ±.0001″ where the print requires it.

Can you machine thin-wall weight-reduction pockets?

Yes. Roughing is staged so stress is released before finish geometry exists, thin floors and webs are finished at light radial engagement, and workholding supports the part rather than clamping it into shape. Stress relief is scheduled between operations when the print's flatness callouts require it.

Do you supply AS9102 first article reports?
